Stripped second gear, bits of metal in the gearbox effecting 3rd? .. Thats what i'd say at a guess. Either way, if it were me it's new box time. Lots of options of course ..

For some reason 5 speed boxes with double synchro (98on) often break the ring between both synchros on third gear when second breaks. They sometimes break the 5th gear hub as a result too. It seems unrelated but it happens regularly. The third gear synchro assembly actually costs more than the driven side of second gear.
Budget on minimum $1800 by the time you renew all the busted bits and a few seals and gaskets, oil and Labour.

Also wack in a new 1.5 way front diff while you are there. About $1300.

I know it's not the best timing but I will be buying a different box (to be confirmed with an inspection) in a few weeks when the vendor gets back to Australia. You could buy my standard gearbox and we could get them fitted at the same time. They might do us a deal or something on labour?

Rather than starting a new thread does anyone happen to know if the 4.11 box and diff combo is stronger than the 3.9? and if so by how much?

not stronger per se. The gears themselves are no wider or stronger than a 3.9 box. But the 4.11 FD ratio helps to reduce loads on the gear teeth.
