Hi Nick,

thanks for the reply.

ive just taken the car for another drive after its cooled down completely, and its whining under all loads now (light moderate and heavy). although its hard to hear over the exhaust at heavy throttle loads.
it also sounds louder now that the car has cooled.

where did you get your gearbox fixed? (where does Doug/DTrally work?)
what did it set you back?

is it worthwhile thinking about PPG gears for 1st and 2nd gears while the box is apart?

cheers, Steve.

You probably have a similar problem if its doing it in all gears and all loads. dodgy bearing. Doug can get you fixed up quickly and cheaply.

6 speeds arent much more than a 1-2 PPG rebuilds. Plus you can get money back selling the old 5 speed

Yep, sounds like what i had. My sound definitely got louder as i drove the car more, probably due to the chip getting worse?

Your best bet would be to P.M Doug and chat to him about it, and maybe bring the car to him to get it properly checked out. Dont want to be quoting anything.

The whole gearbox was not fully taken apart, it stayed mounted up to the car and the rear plate (?) was removed to get to the transfer case components. If the problem is the same as mine, it shouldnt be a big job.

Actually, thinking back when Doug was showing me the g/b components and how everything went together, i remember something about only 4.44 gearboxes having the tapered roller bearing and the transfer case being a little different to 4.11 and 3.9 g/b's. Maybe someone more knowledgable in this area can clear this up. This just popped to mind when i saw the classic in your avatar .. But still, P.M Doug, talk to him and see what he can do for you.

Check the diff oil. My car had a whining noise coming from the rear at crawling speeds, turned out to be diff oil (rare for an my06 because it is supposed to happen with time as the car increases kms travelled and mine had only done 30kk's at the time).

Good Luck.

Doug is checking it out for me. thanks for the info guys.

he took off the transfer case yesterday, and that is ok. so he said it must be the front diff gears.....he is looking at that today.

fingers crossed

Update; the transfer was perfect, once it's removed you can access the end of the front diff pinion. There was way too much backlash. Box had to come right out and be split. Front diff pinion is toasted. I've only ever seen that on 4.44 pinions before, never 3.9's. Looks like it has been run without oil at some stage? The gear teeth have worn down to a razor edge, they normally have a flat on the top of about 3mm (that's all worn down!) So after giving it all a good clean and setting up another good condish crownwheel and pinion it's all back in one piece ready for installation.
The oil I drained out was blackened, but I reckon it was Motul FF from the smell and what was left of the colour. Interestingly the box had the same blue-green gunk that people accuse redline of causing. Maybe it had Redline before? who knows?

Hi Doug,

Wow, sounds like the diff was stuffed already and on its way out...

If the diff was starved of oil, are the gearbox gears ok?

I hadnt done an gearbox oil change on the car since ive had it, so have no idea what oil was in it. thankyou for cleaning the redline gunk out it

Hope to hear from you sometime today.

Cheers, Steve.

I wouldn't say it was Redline gunk, I've always been sceptical that it is Redline oil that causes it exclusively.
Gearbox internals look as good as any that hasn't busted. Unless you remove and crack test everything then you can only hope it's all ok. The crownwheel and pinion (Hypoid drive) is the area where the highest loads are in the gearbox, so any inadequacies in lubrication usually show up on the teeth there. That's not to say they ever break, just that they need oil of a higher shear grade than helical gears. I cringe when people offer advice of 'stick auto trans oil in it, works a treat in gearboxes', ignorant of the fact Subaru have a Hypoid in there as well. Box is back in but still have to fill it and refit the exhaust. Saturday be OK?
