Not big on Auto electrical, but guessing your son has gone back ad disconnected it all, and checked the batteries voltages, then added a bit at a time and checked voltages again, to help verify the readings you see on the controller.

Check the instructions on the inverter, it may need to be earthed.

Cables don't seem that big, 12 volt systems tend to run larger cables, (look at the cars own earths.)

Suggest a visit to an auto sparky.

Cables for the solar are 10sq mm of copper (not plastic) which should be fine for 2.5 meters from panels to battery, the rest are even bigger.

When the body of the inverter is earthed it sparks quite badly, it's mainly the solar panels I'm concerned about. The inverter is definitely faulty, to try to get 240v to the entire van I plugged an extension from it to the outside plug and it blew one of the 4 40amp fuses every time.

I have 3 other power sources I guess.......2kva generator, outside 240v or 150ah alternator but the whole idea was to use solar for the majority of my needs.

Caravan Servicing and Repairs For All New and Used Caravans : Cannington RV Centre

(Used to be Coromal Caravans Cannington)
They have their own repair/service centre, they install Solar onto Caravans, Camper trailers and RV's.

Would be worth a call - rather than an auto sparky - go to those that install this gear for a living.
(I ran their parts division many years ago)

P.s You have your "Charge Stop" (Marked as 'PV OFF') voltage set to 11.2v!!

This should be 14.42V for Gel cells and might just be the reason you aren't charging the Batteries (the charge cycle will cut off at 11.2v).

Thanks for that mate, I took the van to a guy from AUSubaru who makes instruments etc, het pretty much stripped down the inverter and worked out that during manufacture they had placed one of the body screws in slightly the wrong position which was contacting one of the diode type things, replaced it with a plastic screw and that side of things is now perfect but because the inverter is so big 2000/4000 the controller can't handle it on start up because it draws too much so they suggested hooking it straight to the battery's which is great (another option would have been to put a small battery in line between the controller and inverter but apparently it makes no difference because everything is still controlled by the box so the solar (when I get it working right) can't overcharge, I just have to watch the voltage gauge to make sure I don't overdraw the battery's.

So thanks very much for your time and I think that caravan repair shop is the one I got to fit my Fiama awning.....on the right heading south?

I've got to try to get hold of old Jim who did my wiring conversion 8 yrs ago, apparently he's a bit of a solar wiz amongst many other things.

Tom.

Everything is working now apart from the solar panels not punching out enough power to charge the battery's, they will keep them at the same or maybe 0.2v over what is in them provided there is no load on them like the fridge but that's about all.

These are the specs of the 200w panel & the same brand 100w panel is roughly 50% of this apart from voltage output, when I installed them in pretty good conditions the highest reading I got from memory was 13.4 from the 200w and 12.6 from the 100w panel and that was at the panel. I know a guy that bought a cheap 160w panel and he's getting readings of 19v at the regulator so ?????????
