round abouts, accel from corners, decel into corners and 20-60kph is mostly done in 2nd.
it gets a rough life.

downshifting into second and decelling hard over time will set the gear up to fail no doubt.

Yea same as me!! Driving like a nanna, shifted from 3 to 2 as I was slowing to make my driveway and clunk clunk clunk FUCK!!!! clunk clunk. Sounds like you might have just taken a tooth, maybe not. You'll have to get the box open to be sure either way.

As Doug was explaining to me: he believes the teeth sort of becomes worn/bedded that one way under heavy accelerating loads, and when the loads go the other way under deceleration it is not as strong and maybe has (basically invisable) stress fractures or somesuch that don't cause an issue when accelerating yet cause a failure.

It was a slow gear change from 1st to 2nd, so it prob did get a second of decel, amazing huh... shitty old subaru boxes hahaha... this is my 4th gearbox failure in 5 wrx's.. but 2 on this current car.

how much are a set of straight cuts?

Just spoke to a mate who used to work on a drag team, they used to freeze a few parts at a company in o'conner, he says it will defo make a standard part stronger, and said they are not too expensive either.

I think i will explore this option more.

broke my 4.11 in exactly the same way u did davey.. was just a 1st - 2nd change of gear and it bounced out of 2nd and got caught in between 2nd and 1st and then "CLUNKED".

Other gears were fine but 2nd was clunky.. dougie drained it only to find a tooth in the pan and on further stripping of the box, 2nd gear and the mainshaft needed replacement.

Guess this was what happens to shit glass-boxes..

Got a 4.44 after that and later went on to a 6 speed. Trust me, u'll love it. And it's not that dear as compared to before. Couple of guys over @ rexnet are selling the whole conversion itself.
